Topic: Alphonse Elric's Armor
Assumptions
1) Al can only control the metal he was originally bonded to.
2) Thickness is irrelevant
3) Shape is irrelevant, assuming it is still connected to the main body.
4) Al is pretty damn strong.

Conclusion
Ed is an idiot for not bolting spaced armor onto Al. Multiple attacks caused Al's armor to get thin. If thickness doesn't matter, it is a trivial matter to pour scrap metal over him. At the very least, surround his blood seal with a thick ass box at least 5 cm thick.

Never read the manga and I've only seen the old show... but didn't Al get almost torn to scrap metal in an early arc and still fixed?

Have to admit, it bothered me a bit even than that they didn't at least try something like the stuff you mentioned.

Still, despite how mature he likes to act, Ed is... what? Fifteen, sixteen? Might simple never have occurred to either one of them.

I will give the franchise that much, at least, that the two main ones are more or less the only disturbingly young anime characters I can actually swallow being the ages they're supposed to be. They've been through a lot and needed to grow up quickly as a result, but you still get these flashes of naivete and similar from both of 'em.

Probably for balancing reasons. A walking suit of armor with 10 cm of armor and the possibility of welding an anti tank rifle somewhere inside him would be a bit overpowered.
